Abstract
This study analyzes the effectiveness of steam boiler performance at PG. XYZ using the Total Productive Maintenance (TPM) approach with the Overall Equipment Effectiveness (OEE) and Life Cycle Cost (LCC) methods. Steam boilers were chosen as the object of study because they play a vital role in the smooth production of sugar, where disruptions to this unit have the potential to reduce productivity and increase operational costs. Data processing results show an average OEE of 86.99%, meeting the world-class standard of 85%. The availability component reached 99.26%, while performance (88.76%) and quality (98.71%) remain critical areas for improvement. The Six Big Losses analysis identified Idling & Minor Stoppages as the largest source of loss (5.24%), followed by Reduced Speed Losses (0.88%) and Equipment Failure Losses (0.74%). The Pareto and Fishbone diagrams confirm that the screen header pipe, economizer bypass valve, and water level disturbances are the main contributors to downtime, influenced by human factors, work methods, component wear, material limitations, and environmental conditions. The LCC evaluation places the single-mechanic scenario (M1) as the most efficient option with a minimum life cycle cost of Rp12,940,622,561 in the sixth year, although costs increase in subsequent years due to shortage costs. The results of this study emphasize the importance of strengthening TPM through autonomous and preventive maintenance, supported by long-term cost evaluations to enhance operational efficiency and sustainability.
